I still have the old tail shaft and 2wd tail housing sitting on my workbench. Can take measurements of that if it’s of any help.

Took some pics before conversion next to a ruler. Maybe I can dig them up.

Transfer case crossmember

First off, I'm extremely thankful for this tread! I have a 2012 extended with the 5.4..
I'm wondering how to tackle the crossmember?
I assume I should move it inside the frame rails and drop it down some??

I got mine done like this, plenty of protection and clearance!

Thank you, @skumancer!

Couple of questions....Is the original tyranny mount insulator used and does it stay in the same location when you swap from the 2wd tailshaft to the 4wd intermediate housing?

Yes, you can keep the same insulator, but the placement of the crossmember is different. You’ll have to extend the crossmember while you don’t have the front axle brackets in place.

I did things in two parts: first modified the transmission, cut tank, attach transfer case, cut rear driveshaft, modify stock crossmember. That left the van drivable while having the 4x4 driveline in place.

Second step was to install the front axle. I made a temp crossmember because the stock one won’t fit on the 4R75E with MG’s brackets. Once the van was drivable again with the whole 4x4 drivetrain, I made the transmission crossmember.
