Maybe take a look at commercial van roof rack bars and mounts. They are pretty sturdy, bolting onto the rain gutter in the same way the 'Z' brackets do and are designed for rigidity and heavy loads. You might have to buy 2 but after you show us fotos of how good your van looks, it shouldn't be hard to find a buyer for the other...

Yakima, and probably Thule and others also make low profile mounts that bolt into the sheet metal of the roof. That might be an easy way as well.

SMB has installed a similar bar I've seen made (I think) by Aluminess that looks very sturdy.
The end brackets that grab the rain-gutter are sturdy.

The bar itself is too flimsy. I believe its rated for less than 5lbs total and each of my lights are probably 3-5 lbs. should've done my homework.

OCMB if the bar is sagging try to add a piece of 3/4" aluminum "L" metal to the light bar that will give it the added strength and make it riggid. You can get the metal at Home Depot

Most likely gonna have Aluminess fab me a black powder coated light bar that can handle the weight.

Try Baja Designs for your light bar needs , everything they make available is designed for off road/racing use www.bajadesigns.com and they are in San Marcos , Ca you can access some ideas in my gallery .
