I know this is an old thread but it has some good info so I thought I would post what I have found out about this mod.

I have a 1997 1/2 E-350 RB 2WD Van. Based on the BOM 605948-1 this 3.55 gear ratio Dana 60 is a 32 spline.

So I have called Eaton and they only have the True Trac available for the Dyna 60 in 30 and 35 spline count.

Apparently, the 35 Spline upgrade requires boring....... This is starting to get very involved for a 2 WD E-350 upgrade. I am looking to add 265/70-17 tires without any lift kit (unless necessary) and am just trying to improve traction is which will probably be sandy conditions or perhaps some light snow and ice on the roads. I will have a 5K winch that I can do a double pull but this gets involved and it would be better to be able to just drive away.

Are there any bolt on mods that are DIY (e.g. staying with 30 spline axles for the E-350. ARB has 32 spline lockers and i will already have air on board so that is starting to look cheaper?

Even considering OEM LSD parts made for the 32 spline axles. I don't do that many miles and a little maintenance is going to be easier on the wallet.

To add to my confusion I have found another set of Eaton part numbers for 34 spline ???? and 35 spline differentials.

I asked the seller but it is parts geek so don't expect much tech support.

Anybody recognize these numbers or can explain what a 34 spine count is for??

It looks like E350John, did a swap with custom 35 splined 1.5" axles. His axle tubes were large enough to not need to be drilled. Apparently, it is a 2007 Dana 60 32 spline. Mine is the earlier 97 1/2 same specs (Dana 60 32 splines).

The Truetrac is $681 from Summit.

Incidentaly, the pipe I used to check my Dana was a piece of 1.25" EMT (Thinwall Electrical Conduit), it's OD is a couple of thousanths larger than the 1.5" axles. Slide it into the spindle at least 12" to clear the choke-point. If it clears, you're good to go with this mod.

Trutrac in 32 Spline Axle

I'm trying to do the exact same thing as you guys currently. 2008 E350 extended wagon, with a full float 32 spline 3.73.

I too found the Ford-Trucks thread regarding adding the cut to fit 35 spline axles.

I'm in San Diego, so thankfully I have the mecca of all off road shops near by and I'm working with a couple of them. One of them pulled the bearing journals part numbers from a Dana 70 and confirmed they are the same as the Dana 60, so he's thinking they 35 spline axles should slide right in. In other words, the housings, bearings, and assembly are the same from Dana 60/70. (Forgive me if I mix up some of the terminology. Mechanically literate but haven't rebuilt axles before).

Only complaint is, he doesn't want to source of of the parts for me. "I'll assemble it for you if you order all the parts" which to me says "This will likely work but I don't want any liability in case it doesn't."

I have a different shop currently brainstorming, but he's confident we can just get some axles custom made to length / spline / diameter to ensure a perfect fit. He's roughly at 2k all in, truetrac, axles, install, bearing kits, etc. So about 500$ more than the Ford-Truck link at 1500$.

I should hear back Monday on Shop 2's further research he was going to do Friday and Monday regarding axles, other options, and verifying the Trutrac fitment in the housings. I can report back with what I find out.

The $650 equation is whether the axles slide right in. I would/will call the axle supplier (Yukon) as well as the

The supplier of this tool for when it is applicable/necessary. If the Dana 60 needs broing to fit a 35 spline vs 32 then that is kinda a deal-breaker for me. That pushes the cost to $2000+ and the ARB locker is looking much better since I already have on-board air.

Based on a simple rule of thumb that stiffness strength goes to the third power then relative to a 1.46" 32 spline, the 1.5" 35 spline is 8.5% stronger all things else being the same. If the new axles are Crome-moly or other treatments to increase strength then that would also have to be accounted for.

I'm figuring for an AT 265/70-17 tires and 2WD, the ARB locker on the 32 spline is going to be sufficient for most desert/sand service. I'm from AZ so I probably will not see much snow and ice.

From reading the other posts, if you plan to drive more in snow and ice then the versatility of the TrueTrac/LSD gives you better handling in most cold weather (snow/ice) roadway driving conditions where your locker would be off. My conclusion is the locker is best for a 2WD in the desert.
