I like your idea of the "sandwich" approach to attaching the insert to the window. My experience thus far tells me to use 1/4" material throughout because that would have a better chance of sliding...

Thanks to Chance and others for suggesting I vent the portable AC through the floor using a porthole arrangement. I will consider it further after I determine if the unit I bought will work...

In my non-too-humble opinion the Danhard AC system is much louder both inside and outside, so much so that it is obnoxious. I am embarrassed to run it around other campers especially tent campers...
