No problem on oil spots, I just put Dawn on them and they go away after awhile. Not that I haven't had to clean up my own.

Help! I don't understand what to tell the dealership. I emailed powerstrokehelp.com and their answer makes no sense to me... what gaskets? Where do I get them? Where to I get ARP studs?

I emailed them back but time is short- the van is already apart and I still don't know what to say to the dealership so this gets done correctly.

ARP studs are available on line from a few vendors I think www.bulletproofdiesel.com has them. Honestly though, our vans are de-tuned from the factory and produce much less stress on the head gaskets (unless you are running a tuner) than the F series. I doubt that they would do an EGR delete at Ford since this affects emissions.
I would have them do two things for sure:
1)Replace the STC fitting on the HPOP (05' MY has problems with this fitting)
2)Clean your EGR valve

I agree with Saline. Vans don't need studs like the PU's do. And even stock PU's run well without studs. The PU's with a chip need studs, we don't - unless you plan on 350-400+ HP.

Well that's good news since the Black Onyx head gaskets are the ones he (powerstrokehelp guy) recommended and we're talking Wednesday before I could even get them overnighted at this point, and that's assuming the eBay seller would even play ball. By that time the engine is supposed to be back in (not that I'm worried about them keeping to schedule), but getting the gaskets and ARP studs seems like a nightmare at this point.

More news, they are NOT taking the engine out. They've decided that the issue is not the bed plate but above the bed plate, and therefore it's the transmission which must come out. Originally I was in for a $100 deductible which included an oil change, now:
$100 deductible
$130 oil change
$440 remove non-factory transfercase for transmission removal.
Youch. I'm talking to a different guy than originally and my arguments about the 4x4 system when nowhere. He is going to talk to the service manager to try to help me out on price, but, well I can't say I'm keen on where this is going. Ultimately the important thing is it gets fixed correctly, but I certainly don't like that we're going more and more out of pocket for myself to do so.

My Ford dealer didn't charge me to do the transfer case/driveline removal. Perhaps they were just being kind. I can send you a copy of my work order if you want.

Wow, its like your buying a new car through the dealer and negotiating on the price. "Wait here and let me speak to my sales manager to see if I can take off a few hundred dollars from the MSRP" Heard that one before

Saline is correct, Ford will cover the removal. In addition to having Saline's work order I contacted Jay Mento, the guy who has been selling the extended warranties on Sportsmobiles for 15 years. Basically it comes down to the fact that Ford supports a lot of specialty vehicles: from ambulances and other emergency equipment to RVs of all flavors. As such Ford allows for "access time" during warranty repair of the vehicle.
The second service person at Phil Long Ford, Dwayne, who IMHO started this whole out-of-my-pocket thing, blustered at this info an said the access time provided was not enough to remove and replace the "whole 4x4 system". I chuckled... it's just a transfer case- 4 bolts and a driveshaft... it's not like they would be removing the axle and everything else... anyway, at that point I asked to talk to the service manager. I was put on hold while, no doubt Dwayne explained everything to Steve, and Steve pretty much said, "Hello" and "we made a mistake, it is going to be covered under warranty."
Jay was great and claimed all Sportsmobilers as friends, which no doubt we should be.. he is also responsible for Ford's offering of the 7 year/200K warranty. It only applies to Diesels STILL under the 5 year/100K factory warranty. More on that here.
Hopefully things will get quiet between now and when the van is done, but in the meantime, thanks everyone for the support and well wishes.
