The top will never seal to the roof in the front, there are channels in the roof there.

If you have a solar panel, as an experiment remove it, then drive around at highway speeds.

I have the same problem with mine without a thing on the top. With cross winds I get a lot of buffeting/roaring noise as well. I have tried cranking mine down to no avail and have decided to get a fatter rubber seal like a car door seal and glue it on. My PH doesn't even touch the roof for several feet in the center part of the van. Just haven't got around to it yet... JCWhitney sells all kinds of seals by the foot.

You might unzip the front PH window and drive around, see if that changes the noise, if a passenger can detect flow coming through. The top may have been finished badly, i.e. the front arch doesn't match the roofline. I'll eyeball it with you if you're ever coming down through Franktown- if my house batteries are ever in we can compare fits.
