For mounting brackets, you might consider cutting them out of thin wall square tubing. Then you would have a nicely formed corner to fit along the bottom edge of the gutter and up.

yup, 1" EMT. I've done some torch welding on aluminum before, but this was my first attempt at torch welding steel. Using wire coat hangers as my filler rod. So far so good. BTW, this of course is all a test prior to building a roof rack out of 1" EMT. I figured if I can make the ladder happen, I can manage the roof rack as well.
I've looked into the square tubing - I may go that route, thanks. I bought and bent some 3/16" material into the shape I wanted, but am not 100% satisfied with it.
